I have to modify the side bars to comply with the two bars per side
rule per the ITCS. Here's the question since we don't have a pipe
bender.. Can there be "mitered corners" on the bars as it goes into
the door cavity or does the bar have to bend in one continuious
radius. In other words, could there be a 45deg weld?

You can do an "X" bar if you want (or have) to cut the bar.

I doubt a tech inspector is going to OK mitered cuts and pastes, although the new GCR rules only demand "one continuous" piece of tubing for the main hoop.

A pic would go a long way to see your options...

Have you tried contacting some cage builders in your area to toss a bend in a piece of tube for you? Probably wouldn't cost more than $50-60 + materials. That would be your first option.

Some Roundy Round guys do something similar to what you want to do. They use 2 short 45's that are notched into a straight long piece that spans the door opening.

I personally wouldn't have a problem w/it IF it was done in the "right" way. Bevel both pieces and make sure that you're not trying to fill any gaps larger than 1/16". Once the joint is done, reinforce that joint with a vertical to the original bar. THEN gusset the heck out of it with Taco gussets and maybe even wrap the joint with a "cap"

I'd talk to your local techy and get their input before you go that route though...

Sounds like your door is already gutted...
Doesn't only one of the bars have to be a "Nascar" bar?
I believe the second can be a straight bar.
